
Stop the Warp: Fixing Dimensional Issues in Auto Interiors
Ever pull a dashboard or door panel out of the mold only to watch it twist right in front of you? It’s frustrating. You spend all that time on the design, but the part just won’t stay put. The problem is usually internal stress. If the material doesn’t get the right kind of heat, it holds onto tension. Once it hits the air, that tension snaps, and your part warps. We stopped trying to fix this with bulk heating. Instead, we switched to infrared (IR) zonal control.
Why “One Size Fits All” Heating Fails
Most people just throw the whole part in an oven and hope for the best. But that’s where things go wrong. Think about a dashboard. You’ve got thick ribs in some spots and paper-thin walls in others. The thick parts hold onto heat way longer. When you start pulling the plastic, those temperature differences create uneven shrinkage. That’s why we use IR emitters split into independent zones. By hooking these zones up to separate PID controllers, you can basically “paint” the heat. You pump more energy into the thick sections and dial it back on the thin edges. Everything hits the glass transition temperature at the exact same time. The internal stress just disappears before the part even takes shape.
Getting the Dimensions Right
It’s not just about the heat-up; it’s about the cool-down. If you crash-cool a part, you’re basically locking that stress inside. It’s a recipe for disaster. With zonal control, we can manage the cooling ramp. We tweak the IR output during the dwell time to “set” the dimensions. The result? The part actually matches the CAD file. No more spending hours trimming edges just to close a gap.
The Trade-offs
Now, it’s not all magic. There are some real-world hurdles. Your electrical cabinet is going to get a bit more crowded. You’re trading one big contactor for a whole bank of SSRs and thermocouples. It takes up more room. Then there’s the “line of sight” issue. IR heat travels in straight lines. If your part has deep undercuts or weird blind spots, the heat won’t reach them. You’ll need to add mirrored reflectors to bounce the heat into those corners. If you skip that, you’ll end up with cold spots, and you’re right back to square one with the warping.
