
Why We Use Carbon Fiber in Our Heated Insoles
Here’s the deal: if you’ve ever tried heated footwear, you know the worst feeling is that weird, lumpy sensation under your arch. That usually happens because people use nichrome wires, which are basically stiff little needles that snap after a few miles of walking. We went with carbon fiber instead. It’s flexible, thin, and it doesn’t create those annoying pressure points. You just don’t feel it’s there—you only feel the heat. The science of staying warm We keep things simple on the electrical side. We run these on low voltage (3.7V to 5V) so they play nice with standard Li-ion batteries. But the real trick is in the density. We tweak how the fibers are laid out to make sure your toes get the most heat—since that’s where you feel the chill first—while making sure no single spot gets hot enough to burn you. And we have to be careful with the length. If the element is too short, it sucks the battery dry in an hour. Nobody wants to be halfway through a hike when their toes go ice-cold. Built to take a beating Walking is basically just a series of tiny bends and crushes. Most materials just give up after a while, but carbon fiber handles that stress without breaking a sweat. To keep things safe, we wrap the fibers in a TPU or silicone sheath. This does two things: it keeps your foot sweat from shorting out the electronics and stops the material from wearing down over time. The tricky parts It’s not all easy, though. The hardest part is where the flexible carbon fiber meets the copper wires. That junction is where most heated insoles fail. If you don’t reinforce that connection, the constant flexing of your foot will eventually just pull the wire right out. One more thing: carbon fiber doesn’t heat up instantly like a metal foil would. There’s a slight lag. We had to tune the controller to handle that delay, otherwise, the system would keep pumping in heat long after you’ve reached the right temperature, leading to an overshoot.
